Gripper changing system

In order to be able to grip different components, FAUDE offers a range of gripper changing options.

In the simplest case, this can consist of an angled flange. A gripper is mounted on each side of this angled flange and the angled flange is attached to axis 6 of the robot. This opens up possibilities for loading and unloading machines, for example, with fast rotation for optimized cycle times when changing from unmachined to machined workpieces.

Another option is a manual gripper changing system. In this case, the adapter plate is mounted on axis 6 of the robot. The retaining pins clamp the upper and lower parts together without play and with positive locking. The upper part is mounted on the robot and the lower part on the tool. This enables quick changing by hand. After locking, the lower part is pulled against the locking clip, resulting in a low-weight unit that can handle heavy loads with a repeatability of less than 0.1 mm and fast changing cycles.

The manual gripper changing system conforms to DIN EN ISO 9409-1.

An automated gripper changing system is also possible. In this case, the adapter plate for the tool changer is mounted on the robot and the different grippers are changed automatically. For this, we use service-proven technology from the Schunk gripper changing system.

The history of FAUDE

In 1990, the company was founded in the apartment shared by Ute and Dieter Faude. At the time of founding, the core competency was in project engineering services and electrical systems planning.

Two years later in 1992, the company moved into business premises of its own in Gäufelden. In the same year, the legal form was changed from GbR (civil law partnership) to GmbH (limited liability company) and the company was simultaneously renamed FAUDE® Automatisierungstechnik GmbH.
At the same time, our core competency was expanded to include software development for automation systems.

Due to the company’s expansion and the hiring of a number of employees, the company relocated again in 1994, this time to a production shop with offices covering an area of 200 m² in Ehningen. This went hand in hand with the introduction of a new mainstay – cabinet construction and installation.

From 1994 to 2001, we successfully worked on the continuous establishment of a renowned customer base.

From 2001 onwards, Faude GmbH started to conduct research and development into its own products in collaboration with universities and other institutes. In the same year, the company began the training of its first two apprentices.

Due to our company’s continuous growth, we last relocated in 2002 to a company building of our own with an area of 1600 m² in Gärtringen. In the same year, Faude was represented at the Motek trade fair in Sinsheim for the first time with an absolute world first: Flexmotion.

This was followed by many other trade fair appearances, including Automatica, Motek and Isgatec. Each year has seen new jobs created and new apprentices successfully introduced to the world of electronics and software development.

The new company “FAUDE Produktionsanlagen GmbH” was founded in 2005 for the manufacture and sale of complete machines and systems. Dieter Faude took on the role of Managing Director of this company too. Faude expanded its marketing activities and launched its first customer magazine “Faude_inMotion”. In the same year, the company was appointed as a system integrator for Bosch Rexroth.

Since 2010, we have also been a sales partner (preferred partner) of the lightweight robot manufacturer Universal Robots in Denmark. Faude has since specialized in the marketing and development of HRC-capable systems with robots from this and other manufacturers.

In December 2014, our high levels of commitment and expertise, combined with the success we had achieved, led to a merger with KUKA Systems GmbH, which currently has a majority holding in FAUDE.
Human-robot collaboration (HRC), lightweight robots and service robotics are no longer confined to the realm of science fiction; they are already influencing production today and will come to dominate the market in the coming years. KUKA sees its holding in the Württemberg-based safety specialist as an investment in the future. The cooperation with KUKA has led to an efficient multiplication of FAUDE’s own ideas and solutions on the market.

Since the start of 2015, the management level has been reinforced with a second managing director - Dirk Thamm. - Faude Automatisierungstechnik GmbH meanwhile has a workforce of 30 employees working on cost-effective state-of-the-art solutions to meet your requirements.

Surface inspection of power contacts for signs of charring/scratches/oxidation by means of special optics that are inserted into the connector. The special optics are optimally protected against collisions. The correct positioning of the inspection optics is assured by means of position detection using the upstream pin position determination function (correction of the tolerances of the component in the inspection location). Precise positioning of the component is thus not required.

UR 3

The flexible and highly precise UR3 is ideally suited to production environments with confined spaces. With its payload capacity of up to 3 kg, the UR3 particularly meets the requirements of companies in the fields of scientific research, pharmaceuticals, the agricultural industry, the electronics and electrical industry and the technology sector. The UR3 performs the following tasks with ease: Assembly of small objects, adhesive bonding, screw fastening, tool operation, brazing and painting.

With a radius of 500 mm, the UR3 was developed for use in confined spaces. It has minimal space requirements and thus offers added value to practically all production environments. Thanks to the InfiniteSpin™ function, the joint at the tool interface of the UR3 can rotate infinitely, with the result that the robot arm can be used for screw-fastening tasks without the need for further accessories.

UR 5

The light and flexible UR5 enables automation of repetitive and hazardous tasks with a payload of up to 5 kg. Processes with light loads and in which robots and human operators are to work hand in hand, such as Pick & Place or quality inspections, are perfect tasks for the UR5.

The UR5 works within a radius of up to 850 mm, giving employees the time to take care of other production steps.

UR 10

The UR10 is the largest industrial robot, designed for bigger tasks in which precision and reliability are of decisive importance. It is suitable for the automation of processes and applications with a payload of up to 10 kg.

The UR10 is ideally suited to processes in which robots and human operators are to work hand in hand, such as packaging, palletizing, assembly and Pick & Place. With a working radius of up to 1300 mm, the UR10 ensures a high degree of efficiency for tasks requiring a larger working area. In production lines in which distance plays an important role, this results in enormous time savings.

Collision compensation unit

For collaborative gripper tasks, FAUDE offers a collaborative gripper with compensation unit. This system consists of a standard parallel gripper that is characterized by its high availability and long service life. It also has a collision compensation unit with a spherical bearing that can yield in all directions in the event of a collision and stops the robot immediately. The trigger force is infinitely adjustable.

Due to the use of plastic, the system has an overall weight of just 900 g, thereby reducing the risk of injury. Use of the laser-formed PA6 ring with large radii means that there are no sharp or pointed edges. The integrated air routing ensures that no disruptive external hoses have to be installed.

Some manufacturing processes generate paint spatter or dust. These could penetrate the axes of the robot, fouling and damaging the joints. To protect the robot against this, FAUDE offers a protective suit for robots. We generally offer this jacket for axes 1 – 6, but can also provide the entire robot with a protective suit if required.

We offer the protective suit in 3 different versions – our range covers a short version, a long version and a protective suit for use in cleanroom workspaces.

The UR message system has many features for increasing user-friendliness and providing the user with specific information for solving the current problem. There are also three keys that can be labeled, that respond when pressed and whose functions can be freely programmed. Furthermore, the message window can be freely moved around the screen, with the result that the entire screen can still be viewed.

Sensitive robotics with force/torque sensor

With the built-in accuracy of a UR, it is not possible to implement joining processes with low tolerances. The UR lacks the sensitivity of other lightweight robots.

The APAS assistant is a versatile and automatic production assistant. As an intelligent and intrinsically safe robot system, the APAS assistant can collaborate directly with humans and does not require elaborate guarding. It is thus suitable for many applications in which human operators need support with strenuous, monotonous or dirty work. The APAS assistant stops even before human and machine make contact and does not resume work until the danger zone is clear. This is enabled by the unique sensor skin that surrounds the robot arm of the APAS assistant and responds when a human approaches. FAUDE EKS Access Control System:

In order to solve the widespread problem of the manipulation of safety equipment, the EKS has been expanded for safety-related applications in conjunction with mode selection. This gives trained personnel clear legitimation for setup and maintenance work. Furthermore, the program sequence can only be modified by operators in possession of the corresponding key.

The key adapter comes with the FSA option (For Safety Applications) with 3 different keys.

The Euchner EKS reader is connected to the robot via the network (TCP/IP). The data are evaluated on the robot controller by the FAUDE EKS Access Control function package and transferred. All key activities and program modifications are logged. The program versions are archived and after every program modification the system checks whether all positions in the robot program are within a specified range; if not, the positions are rejected.

Only explicitly permitted programs may be executed, e.g. the operator can only start and stop one program. We offer two different versions of the FAUDE EKS Access Control system:

Safety Light

According to the German employers’ liability insurance association, every robot, irrespective of whether it is a lightweight robot or an HRC robot, must meet the requirements of the established robot standard 10218-1. This specifies that every robot must have a mode selector switch and an enabling switch. FAUDE has picked up on this with its safety system that takes the dual-channel nature of the system and adaptation of the user interface into consideration and enables installation of a mode selector switch.

The mode selector switch with 4 application scenarios enables different access levels to be assigned to setup personnel, programmers or operators. While the operator can only start or stop the system, the programmer can adapt taught points in a specific range. The installation technician, on the other hand, has access to all functions required for commissioning the robot or realigning it.

For this setup mode, the enabling switch must be held down to reduce injuries during setup to an absolute minimum. It was difficult to achieve the desired ergonomics with the existing components so FAUDE developed the FAUDE UR operator panel for the UR robot.

This is a case into which the existing UR operator panel is inserted and screwed in place. An additional cable for the enabling switch and the Freedrive located on the rear of the FAUDE UR panel enable comfortable, safe and reliable teaching of the robot in one-handed operation. It is suitable for both left-handed and right-handed operators. There are also 3 feet on the case so that the operator panel can be put down. The existing components of the UR have not been modified, but merely supplemented.

The FAUDE UR operator panel is an integral part of the FAUDE safety package. It is naturally also available for retrofitting – but only from the 3rd generation of the UR with Controller 3.1 onwards.

For the compressed air supply to the robot grippers or for the vacuum suction grippers, FAUDE offers the appropriate pneumatic actuators and valves for lightweight robots. We use equipment from leading pneumatic suppliers.

A particularly difficult patient

 

Apart from the electrical sensor itself, no metallic or magnetic system components may be used, as they would render the measurement result unusable. And that’s not all: the size and weight are a further problem. The tubes are up to two thousand millimeters long with an outer diameter of up to 900 mm and a weight of up to 1.5 tonnes. Another problem: The pipe itself is not round, but elliptical.

Unusual tasks, exceptional solutions

 

A particular challenge was the need to do without metallic and magnetic system components. The measuring arm used is made of pure carbon. All metallic components, such as the motor, flange and controller are installed outside the field of measurement. The mechanical measuring tool is mounted on the carbon arm whose special kinematic structure gives it great stiffness. With a length of 2,200 mm, it can rotate about its own axis at a maximum speed of 30 rpm with flexion of less than 0.02 mm. Installation space investigations can thus be carried out with utmost precision down to a depth of 1,700 millimeters. The measurement points of a measurement cluster are addressed with an accuracy of 0.01 mm.

A bed of stone

 

The measuring device itself is installed on a granite base that has been machined with particular precision and does not deform, even in the case of temperature fluctuations. Weighing roughly seven tonnes and shaped like a king-size bed, this foundation has been measured using lasers and thus provides a solid basis for the measurements. The tubes, on the other hand, are set down on a hardwood frame by a fork lift truck. To ensure the safety of the measuring machine, this frame is not connected to it. Truly exact positioning of the gradient coils weighing around 1.5 tonnes would be extremely difficult. In other words, the measuring machine does not know the exact position of the individual tubes.

The first task, therefore, is to precisely locate the test object. This position detection is carried out by mechanically probing the test object at 16 points followed by mathematical transformation. The measuring machine performs this task automatically with a reproducible accuracy of 0.01 millimeters. Following mechanical measurement, the measuring tool is set down. Now the second task is performed: the actual electrical measurement. For this, the positioning device, including an electrical sensor, uses the calculated values to move to the countless measurement points of a measurement cluster inside the object – tangentially to the inner diameter. The outer measurement of the shell geometry is then carried out.

Failsafe precision

 

The Faude gradient coil measuring system is designed for simple, failsafe operation. The mechanical and electrical measurements are carried out fully automatically. From position detection to the individual measuring operations and even generation of a log, all processes are programmed and precisely tailored to the specific test objects. This ensures fast and reliable inspection and prevents inaccuracies arising due to operating errors. Furthermore, the system is open for use in research and development tasks outside routine inspection. Any number of user-specific measuring sequences can be simply programmed and executed.

Universal Robots

The German employer’s liability insurance association has laid down special requirements for the implementation of HRC applications. In particular, the specified radii around the components must be observed in order to prevent the possibility of injuries to human operators. One hazard area on the UR is the connection socket of axis 6. This must be additionally safeguarded for HRC applications.

For this, FAUDE offers the guard ring for the robot, thereby ensuring that all valid requirements of the liability insurance association for safe human-robot collaboration are met.

Functional description of the Safety Light on the robot:

After the automatic program is started, the LEDs flash for approx. 3 s then stay continuously lit until the program is stopped. Once the program has stopped, the LEDs are switched off. This provides clear indication of automatic operation of the robot in accordance with the current standard EN ISO 10218.

3D collision protection

Mid-2016 will see a significant further development in the history of HRC systems. That is when tactile collision protection from FAUDE will be ready for series production and be made available for the general market.

The combination of foam and sensor systems means that the UR5 can be operated significantly faster without exceeding the biometric limit values specified in TS15066.

Sensors mounted all over the robot ensure greater safety for the operator.

The fast response times and additional damping foam significantly reduce the risk of injury to the operator in an HRC situation.

UR measuring angle

Pakko² – ahead of the pack

FAUDE and Grässlin are presenting a world first with the slogan “Power meets intelligence”: Pakko² – the new palletizing system for applications with fast cycle times. The special feature of Pakko²: zero tray changing time means no idle time for the machine. Pakko² is a joint innovation from FAUDE and Grässlin, combining the expertise of both specialists.

At the heart of the solution is the parallel kinematic system from FAUDE. It enables previously unattainable speed combined with power and precision. From small, sensitive components to heavy workpieces weighing up to 15 kilograms, the system picks up parts continuously, safely and on the fly with a cycle time of under 2 seconds. Another advantage: image processing and control functions run on a single PC system. Palletizing technology from Grässlin Automationssysteme GmbH ensures uninterrupted supply and removal of the pallet stacks. It also includes the tray design that is tailored to the specific ambient conditions and materials.

Pakko handles trays weighing 50 kilograms and measuring 400 x 600 mm, or alternatively one or two trays measuring 200 x 300 mm. The system is controlled using Flexcontrol from FAUDE Automatisierungstechnik GmbH. In practical operation, a camera detects incoming parts and determines their position data with a precision of one tenth of a millimeter in order to allow on-the-fly pickup. Pakko² enables a high degree of utilization. Image processing stations for inspection and measuring technology or for sorting into OK/NOK parts can be integrated easily, as can process stations for assembling or adjusting modules or applying sealants and adhesives.

Functional description:

 

4 ultrasound sensors in the measuring angle carry out analog measurement of the positions of the stacked SLCs in the room. The compact PC integrated into the measuring angle uses the acquired measurement values to calculate the absolute position of the SLCs relative to the robot zero point and saves it. This means that the measuring angle serves as a cloud storage device from which the robot program can retrieve data as required via WLAN. This reduces the data quantity that has to be processed by the robot.

The issue of safety is an important aspect in system design. In order to be able to operate a system safely – i.e. without endangering persons – the European Machinery Directive, in particular, must be taken into consideration.
This also entails compliance with the requirements of all subordinate standards and directives. Only then, with a corresponding hazard and risk assessment, is it possible to assume that the machine/system is designed in such a way that humans are not endangered.

If robots are used in the system, it must be ensured that robot standard DIN ISO 10218-1 has been taken into consideration. On the basis of this standard, the robot integrator must ensure that the requirements of DIN ISO 10218-2 are met for the system. Furthermore, the requirements relating to the load limits for collaborative robot systems in accordance with TS 15066 must be met.

The system solution is based on a robot featuring a screw fastening unit with a camera system, power wrench, holder system and bit. The highlight is the small screw fastening unit that is inserted into the wrench. It is designed in such a way that the blade cannot injure the operator. A spring-loaded sleeve protects the sharp-edged blade and detects any collision. The overall design thus additionally enables collaborative operation with the human worker. For collaborative operation of this nature between humans and machines, the standards EN-ISO 10218-1 and EN-ISO 10218-2 and the technical specification TS 15066 of the employer’s liability insurance association are relevant and have been complied with.

The workpiece first enters the system via a production line or similar, e.g. a conveyor, and is raised at the machining station by an indexing lifter. A robot with mounted screw fastening unit then moves to the image acquisition position and the camera system captures an image. In this way, the precise current position data (correction data) of the screw fastening unit are determined and offset against the current robot position to define the corresponding screw position. The screw is then fastened. The robot moves to the calculated screw position and repeats the procedure for all screws. Acquisition of a single image enabling all screw positions to be determined at once is also conceivable. This allows additional time savings in the subsequent screw fastening operation. Nevertheless, the screws are always fastened in the correct sequence and with the correct tightening torque.

The flexFIPS family

 

The flexFIPS family consists of a robot trolley, a support trolley, a drawer trolley and a feed trolley. This wide product range makes it possible to react flexibly to fluctuating batch sizes. The flexFIPS family thus plays a major role in the implementation of a versatile production system.

At the heart of the flexFIPS family is the flexFIPS robot trolley. The robot trolley is the platform for installation of a UR5 or UR10 and thus enables mobile positioning of the robot.

The FAUDE safety package for UR robots and the UR controller can come pre-installed in the flexFIPS robot trolley, which is compact and has an appealing design. The 3-color signal lamp, the Emergency Stop function and a holder for the FAUDE UR operator panel round off the flexFIPS robot trolley.

Additional options are available, such as a hydraulic lowering function for utmost precision during positioning or 4 magnets for linking the trolleys together.

The drawer trolley enables a high degree of autonomy of the robot and is thus ideal for use at off-peak times. Depending on the size of the components, the drawer trolley is available with drawer heights of 100 mm, 150 mm and 300 mm. With a maximum load of approx. 300 kg, the trolley only has a footprint of approx. 1.0 m². The drawer trolley can be loaded and unloaded from two sides, enabling the human operator and the robot to work in different workspaces.

The sloped feed trolley can be loaded and unloaded from either the long side or the short side. An inspection window means that the current load state can always be viewed directly.
